How to Choose the Right Mailer Box

3 June 2026

Mailer boxes have become the default for e-commerce, but choosing one badly costs money twice: once in courier volumetric charges, and again in damage claims.

Start with right-sizing. Measure the product at its largest packed dimension and add clearance for any protective layer. Every extra centimetre of void increases both volumetric weight and the chance of movement damage.

For board grade, E flute is the standard for lightweight goods under two kilograms and gives the smoothest print surface. B flute steps up cushioning for heavier or more fragile items at a small cost in print quality.

Printing decisions follow the brand. Outside-only printing is the economical route. Inside printing costs more but is what creates the unboxing moment customers photograph and share.

Finally, test with the actual courier. Board that performs in a warehouse drop test can still fail on a real last-mile route. Run a pilot batch before committing to annual volumes.
